01 · Context

The challenge

  • OEE was calculated weekly from paper logs and disagreed with the machine counters.
  • Downtime reasons were unknown, so improvement projects targeted guesses.
  • Breakdowns were discovered when the line stopped.
02 · Method

Our approach

  • Surveyed the mixed-age machine fleet and chose the least invasive connectivity per machine: OPC UA where available, edge sensors elsewhere.
  • Designed a store-and-forward edge gateway so network drops never lost readings.
  • Built operator screens that capture a downtime reason in two taps.
03 · Solution

What we built

  • Edge gateways bridging PLC and sensor data over MQTT into a Node.js ingestion layer with Redis.
  • Real-time OEE dashboards in React for owners, supervisors and operators, with role-based views.
  • Downtime-reason capture at the machine and MTBF-based alerts raising maintenance work orders.
  • Integration with the group's ERP so machine events became production and scrap entries.
